The extruder: it is the heart of REHAU plants, it is a big part of the past, present and future. REHAU has significantly developed this technology in the 75 years of its existence. Here are 7 figures about extrusion at REHAU that we guarantee you haven't heard yet!

More than 1000 Extruder

That's how many extruders there are at REHAU worldwide - they are used on more than 500 production lines in the form of main and secondary extruders in the plants. In addition to standard plastics such as PE, PP and PVC, a wide range of technical thermoplastics such as polycarbonate and polyamide are processed - i.e. plasticized. The range of extruded products is huge: from durable pipes for water supply and high-quality edging for furniture to lightweight profiles for aviation. Extruders are used at REHAU in a variety of designs and sizes, some processing just a few kilograms, others up to a ton of polymer material per hour. 

1 standard 

REHAU is a complex company that supplies a large number of customers and markets internationally and manufactures outstanding high-quality products. So, it helps if the technology in Indonesia is of exactly the same standard as in Argentina, Poland or Germany. That's why REHAU is keen to limit the number of variants of more than 1000 extruders to just a few sizes and to operate them with a single control system. When a machine changes plant location, this simplifies work for all employees – to be faster and more efficient. 

3 goals

The teams at REHAU that are continuously developing extrusion are pursuing three core goals: Improving competitiveness, smarter processes through digitalization, and increasing sustainability. Combined, these three goals can be reduced to a common denominator: Maintaining technology leadership!
 

6 technology fields

At REHAU, the topic of extrusion is researched and continuously developed within six technology fields - thus making the core technology fit for the future. The aim is to always be one step ahead of the state of the art. Together, the experts are driving the further development of this technology along the value chain. Three of these fields are organized in the technology platform Advanced Processes within RIT - Research, Innovation and Technologies, which is headed by Dr. Andreas Spoerrer. His team looks after new machine technologies, innovative protection of wear, and new sustainable processes such as the foaming of plastics. Two other fields organized within the Division Window Solutions are responsible for efficient preparation and mixing of polymer formulations and state-of-the-art tool technology. The Smart Factory field within department Operational Excellence (OEX) takes care of digital solutions for smart production.

2 teams 

To ensure that the technologies, materials and processes used always meet market requirements, at least two teams work closely together on innovations: The employees from the divisions, who are close to the customers and know their products inside out. And the researchers from the six technology fields, who support and test new products through innovative processes. In doing so, the extrusion experts draw on a large external knowledge and supplier network. Innovation is real teamwork at REHAU.  
 

15 percent recycled material

In the interests of sustainability, we at REHAU are using materials that consist increasingly of recycled plastics. The aim here is to achieve a recycled content of at least 15 percent across the REHAU group in order to reduce the CO2 footprint of products and conserve resources. It is often a challenge to process these recyclates reliably in extrusion in order to guarantee the usual REHAU product quality. This is also the task of our experts in the six research fields in close cooperation with the REHAU plants. 
 

1 challenge

Digitization offers huge potential in product and process development as well as in production. For example, digitalization allows for modelling new extrusion processes via digital twins and to test them virtually via simulations. This not only helps to save tons of material in test series, but also allows for a quicker qualification of the production processes up to series level, hence more cost-effectively. In addition, digitization facilitates work in the plant on the extrusion lines through data acquisition and active process control - but on the other hand makes new skills necessary. The topic of personnel therefore affects the extrusion sector in many ways, and employees today must have different skills than they had a few years ago. For this reason, both in development and in production, the focus is on inspiring & motivating employees for REHAU, continuously qualifying them, and thus ensuring REHAU's success with extruded polymer solutions.
